You lower a freight class by raising density — packing the same weight into less cube. Since the NMFC's 2025 overhaul put most LTL freight on a pure 13-tier density scale, packaging has stopped being cosmetic: shrink the cartons, drop the load height, or ship the product knocked down, and the class falls with the cube. Here are the four packaging changes that actually move the number, in rising order of effort, with the before/after math for each.

Why packaging controls freight class now

Density is pounds divided by cubic feet, measured at the load's extreme points — pallet, overhang and wrap included. Under the 2025 NMFC changes, that one number sets the class for most commodities via the 13-tier density chart. The tiers are narrowest exactly where packaged goods live: 4–6 lb/ft³ rates class 175, 6–8 is class 125, 8–10 is 100, 10–12 is 92.5, and 12–15 is 85. In that band, squeezing 10–15% of the air out of a load is routinely worth a full tier, sometimes two.

What is one class tier worth?

More than the packaging change costs. Published tariffs spread hard by class: one 2026 rate guide shows class 50 at $8–$14 per CWT over 500 miles against $48–$85 for class 200 — a 5–6× spread — and brokers put the per-pound difference between class 70 and class 150 at 3–4×. Single steps are smaller but still real money: a class 70 shipment re-rated to 100 can cost 50% more, and typical one-tier moves swing an invoice 10–35%. That's the prize the next four changes chase.

Change 1: right-size the cartons

Boxed air is the cheapest freight problem to fix, and there is more of it than most shippers believe: cartonization studies find the average shipped box could be about 14% smaller, with some product categories running up to 64% empty space — while executives asked to guess put the figure near 25%.

The density math of a 14% trim: 600 lb of product in 60 cartons totalling 80 ft³ is 7.5 lb/ft³ — class 125. The same 600 lb in right-sized cartons occupies 68.8 ft³ — 8.7 lb/ft³, class 100, one full tier down without touching the product. The shorter cartons also fit roughly 8 more boxes on what was a 60-box pallet, so the load gets lower as it gets denser.

Change 2: take the load down — density on the way up, cube rules past 50 inches

On a 48×40 footprint, every inch of height is 1.11 ft³. Height is where density is won — but only when what you remove is air: nesting parts, collapsing knock-down cartons and pulling void fill shorten the load at the same weight, which raises density. Taking product off the pallet just makes a smaller shipment at the same class.

Height also carries its own penalties, separate from class. Carriers defend trailer cube with thresholds that bite earlier than most shippers expect:

The practical target hasn't changed: build pallets under 72 inches, flat-topped and banded, and you stay both stackable and out of the surcharge zones.

Change 3: ship it knocked down

Nothing moves density like disassembly. Assembled furniture is mostly air — class 175–250 — while the same pieces packed flat ride at 100–125, which is why every flat-pack retailer ships the way it does (the furniture guide has the commodity-level detail). Change 4: make it stackable, and the carrier densifies the trailer for you

Stackability doesn't change your density, but it changes what the carrier can do with your cube — and what they charge you for it. A 28-foot pup holds 28 stackable 48×40 pallets but only 14 when nothing can be double-stacked, and carriers price that gap through cube minimums, non-stackable surcharges and linear-foot rules (the same space math behind the 12-linear-foot trap). A flat, banded, crush-rated top under about 72 inches is a discount you grant yourself on every shipment.

Where packaging optimization goes wrong

  • Reporting hoped-for dimensions. Roughly 1 in 4 LTL shipments gets reweighed or re-measured, dimensioners read the extreme points, and inspections add $50–$150 before the re-rate does its damage. Measure the finished pallet, not the plan — and if the dock disagrees, dispute it with photos.
  • Densifying into damage. Claims die on "insufficient packaging." Right-size around the product's crush strength, not past it — a lower class on freight that arrives broken saves nothing.
  • Assuming density is everything. Some commodities still carry fixed, commodity-rated classes where packaging won't move the number. Check the NMFC item before re-engineering a carton line.

Yes. Density is measured at the load's extreme points — wrap, straps and overhang included. Two inches of overhang per axis on a 48×40 pallet adds about 9% cube, enough to push an 8.5 lb/ft³ load (class 100) below 8 (class 125). Keep cartons inside the pallet footprint.
